Simple: Cut a piece of the VR6 MAF off and use that as your "bushing".  IIRC this fits snugly or with very little mods over the the AHU MAF and then into the VR6 airbox, leaving the airbox unmodded.

No doubt, your insanity is rampant.  BTW, the 4cyl PD eng was a factory option in the T5 in Germany. Even had a bi-turbo high output option!  So there may be some parts available in the euro VAG system that may prove helpful.

I wish you much luck and a good helping of serendipity in this project.

In winter I've been running 15" studless Bridgestone Blizzaks on factory steelies:
215/70/15

These are basically the same OD as my summer 17s, within 1/8".  This winter I'm upgrading to the later big brakes so will be running comparable 16" tires on 16" steelies.

Very simple: remove the thermo actuator in the center of the two fans. It is mounted to the shroud with two bolts, 8mm head iirc. Once you remove this simple clock the vents to the open position and they stay put due to being under spring tension.

In general Meyle parts are all made in China now and are not consistently good quality any longer. Febi is still a decent company and lots of their parts are still euro made but they are starting to produce some parts in China as well and quality is fading with these parts. Almost always you can count on OE VW parts being superior to aftermarket suppliers but some times the OE supplier is the same so the quality is the same.

I have used the Febi brand mounts and the quality is good.

I've done one 2.5l TDI T4 conversion and it has pros and cons. It is a strong and smooth motor and runs out quite nicely. However, IMO the cons win out and it is not my first choice for eng options. 

Few things to consider:
This eng is not legal to use in the US. It has not met the epa specs and therefore will be limiting for registration in DEQ/CARB jurisdictions.

The 4-cyl TDI eng properly built/tuned will reliably put out all the power you could want, all the while having all service parts and consumables available in the N. American market.

As mentioned previously the 4-cyl eng also affords the added benefit of a wealth of extra space on the belt side of the eng where 90% of service over the life of the eng will take place.

I agree. While it's a cool and practical rack unless you t4 came from the factory so equipped it is lacking the reinforced threaded bolt holes and recessed body panel. IMO best to come up with a custom solution off the rear hatch or just a generic hitch spare tire carrier.

Napa auto parts has 5/8-3/4 straight reducers (black thermoplastic) or a good pipe fitting shop will have these in brass. McMastercarr.com prob carries a 3/4-5/8 T reducer but I haven't looked so don't know for sure.
