Clutch woes -- need some advice.

3. Use a 12v VR6 Clutch kit: NEW SMF flywheel and pressure plate, NEW 228mm clutch disc

PRO: Lots of choice, easily available and cheaper. Upgrades to 228mm
CON: SMF could induce wear on an already used and rare transmission. Possible issues dealing with higher output of 24v?

Perhaps this is a moot point now with your recent 240mm no-go discovery, but what exactly do you mean by "could reduce wear on an already used and rare transmission"?  The DMF is inherently "softer" under foot (ie clutch pedal) than SMF options. The DMF is also weaker and prone to failure with higher output engines. This may sound counter intuitive but the first big mod necessary on a high torque TDI eng build is to ditch the DMF setup and use a SMF setup which can handle the 300+ ft/lbs torque levels no prob.

Does the Trans really care about the type of clutch/flywheel? Not that I know of, when the clutch isn't depressed the eng/trans are linked together. I can see the logic that with the DMF there is some rubber dampening the eng pulses but I've heard nothing regarding inherent problems with the age old single mass flywheel clutch system in this regard.   Remember instead of squishy runner there are springy springs dampening. 

The useage and adoption by VW of DMFs is mostly for the "smoothness" and feel not for prolonged tranny life.  I think if they really cared about that they would have had a different AT oil/filter change interval :-).

Yes everything else for the EWB Trans (mounting, shift linkage, etc) is the same as with a N American 02B Trans.

The later 02B trannies use a bottom/rear pendulum mount the same as the ones found in 97-03 EVs with an auto trans. This fits in the frame just the same as with all but the earliest 93 EV models which used a different mounting bracket (#5 in the second link) which bolts to the frame a little towards center of the later Trans lwr mounting ears.

2) how was the stock 120a alternator failing you/falling short of your needs with regards to charging?

Some years ago they lengthened a 2920mm SWB T4 prop shaft for me and installed new brgs on it  for a 3320mm LWB model. Balancing was part of the job.

Yes but only for a few small reasons:
1) since its already a diesel you won't have to drop the fuel tank to remove the filler neck reducer as well as remove or del the fuel pump; the diesel fuel filter can also remain in place and unchanged (heed a 15k mile maintenance interval).

The cluster could be reused with ease on a mTDI also. And it's likely a 5spd so that's another big time/$$ saver vs converting it from auto to manual.

There are also 5spd EV models in the U.S. that will have all the auto to manual Conv parts you may need. Also there are a lot of great gearing options available on other VW trans models for 3-5 but you have to look around and get cozy with ETKA.  Some folks opt to import a tall geared 02B trans (BH drilled for both 4 and 5 cyl engs) from Europe and use that as a bolt on solution. Most of the 4cyl eng. conv components come from the ABL and 1X 1.9 IDI engines that came in the T4 in Europe and a few others are either from other domestic models, aftermarket components or custom small production run parts here in the U.S.  All the specific Conv info is out there on the web, just be patient and persistent in your searching.

The ALH is a great eng agreed, but for this conv I would advise sticking with the AHU/1Z/AFN. Otherwise virtually all the ABL bolt-on components you can through out the window and start over making everything custom (reread first two posts in this thread).

This forum so far isn't a very technical forum and doesn't have the breadth of experience and #s of users as the UK T4 forum so probably better to start there and then come back here once you have gotten under way with more specific queries. There are less than 5 (<3?) TDI T4 members on this forum right now as far as I know.

You mean the fronts right Rob?  The rear caliper bolts are the same iirc. FWIW, good mech sense dictates that even though they aren't TTY bolts, these are also meant to be used only once and then new 18m OE bolts sourced, p/n: N 90911801

Bill: the rear 01-03 T4 rotors are 294mm (p/n 7D0615601C), the frts 313mm (p/n 7M3615301).

Sweet rig and glad no one was hurt during your 3-wheeling adventure. Now you just need to bolt up a TDI to that thing to really wake it up in the mountains.

One thing to note: to upgrade to the rear disc brakes you will need to source rear trailing arms from a disc brake model, 97-03.  Also you will need the 294mm rotors and the caliper brackets from the 01-03 16" models along with pads, but the rear calipers themselves are the same as the 15" 97-00 models.

I don't remember seeing a table there, but I didn't close the L sliding door to see what's behind it.  I found it funny too that it has two gloveboxes!  Almost like they are making up for the years of the T4 when it had no glovebox....  Also it has 2 USB ports and an aux. plug on the dash.  And of course MFA in the cluster, usw.

I think you are correct Itsamoto.  An eng/trans adapter plate could be used to get the correct orientation plane for the prop shaft output.
