Our tailgate has a large dent from a previous owner and I'm finally looking at repairing it.
Also need the rear bumper covers, possibly only the corners. Ours are grey, but green or whatever would be fine too.

We're located in Phoenix, AZ, but we'll be in central California mid-september and then driving to Michigan in late September. If you're located between those places please let me know!

Westfalia / Under-seat storage early/late

Does anyone know if the later under-seat cover (near where you pull to fold the bed out) can be retrofitted onto the earlier ('93) vans? The later ones look like they have drawers which would be very handy.

The early ones just clip to the rails under the seat, but I don't know how the later ones are attached.

It took about 1500 miles (and maybe a bit of trailer pulling) to sufficiently wear out the right-side engine mount which I reused from the gasser.

With the idea of cutting down vibrations, I ordered a hydraulic mount for the ABL, but unfortunately made the mistake of getting a >'96 mount. I surmise that the later vans' brackets are mounted higher on the frame, because the mount is a lot taller. It fits, but the engine is unacceptably lower and it vibrates a whole lot more than before.

Should I just replace it with a new stock gasser mount (701199201H) or a plain bonded rubber 90-95 ABL mount (701199201G)? Has anyone else explored options for cutting down vibrations in the cab?

After doing a ton of work to my van I was feeling pretty good… and then the mirror fell off. The mounting tabs are both broken.

Anyone have an electric passenger-side mirror? Mine's a '93, but I am pretty sure the later vans would work. Send me a price shipped to 85022 please :)

Well, this job sucked.

I can understand the thought behind the design with the retaining pins. In theory no bolts should have to be removed to change the pads. Pull off the spring clip, slide out some guides, swap out the pads, done. How cool is that?

In practice, the pins were totally frozen in place. It took me hours to do one side. Banging them out with a drift as prescribed in the Bentley caused them to simply mushroom. I ended up putting a nut a few turns onto the end of an M10 bolt (and old TDI main-cap bolt) to form a cup, and then banging on that with a big hammer for a while. This kept the end from mushrooming out any more. Lots of heat from a torch helped a lot.

Eventually they were in far enough to reach the mushroomed ends. A large (10-12mm) drill bit took off the ends and I was able to remove them from there. I then put them in my drill press and filed them down slightly, then polished. They went in much easier, but still barely snug. They're not tight to the pads anyway; it's the spring clip's job to keep the pins in place.

The calliper piston is simply pushed back in once some brake fluid from the reservoir has been removed. Unfortunately, due to the large outer-pad holder, my fancy calliper piston tool wouldn't fit, so I had to use a C-clamp. Very little force is actually needed if your callipers are in good condition, so a C-clamp works fine on these.

All this to install whatever quality you get for $18 (that's $4.50 a pad) from the people in town. But I found someone who makes '93 Eurovan cross-drilled and slotted rotors. They're made to order, allegedly in 3-4 days, and once I get them I will update this thread. After my last experience barrelling down mountains I searched for a long time to find decent rotors for early Eurovans, so if these turn out to actually fit I'll share the details.

Inline 5cyl Petrol engine tech / Heater Core Tee Connections?

Does anyone happen to have a part number? I am in need of a reducing T for my diesel swap. I need to join the 5/8 ID reservoir connection into the 3/4 ID heater core hose. I suspect that this is the same as those white T parts near the firewall on models with a rear heater core.

I can't find these anywhere! I can't even find a diagram referencing their existence. Greasecar sells something that would work but has a minimum order of $25.

Any Ideas?

Not sure where to put this, but I figure more people in this forum have had a manual transmission removed.

The other evening while thinking things left to do on my swap I had a terrifying moment of regret over not taking pictures of the bell housing before I put everything together. I got a rebuilt transmission and had to swap everything over to it— speed sensor, reverse switch, etc. I know the pivot ball was there because it was newish, but I don't remember if the clutch release guide was there or not. From the looks of things it doubles as the cover for the input shaft seal.

Put my mind at ease— can the input shaft seal reasonably be installed without the release bearing guide?

Diesel Swap Tech and FAQ / Pedal Potentiometer

I pulled the pedal cluster from my donor car today. After spending a some time under the dash of a B4 Passat learning which muscles I haven't used in a while, I am not terribly excited about repeating a similar feat in the van. I've been looking at different ways that people have done the pedal potentiometer, and I'm offering up an idea for criticism.

Because the spring is inside the potentiometer assembly, it will operate the pedal properly independent of where it is installed. There's a bracket that the coolant reservoir mounts to directly adjacent to the exit point of the gasser throttle cable exit point on the firewall. Can anyone think of downsides to mounting the potentiometer there, cutting the throttle cable and looping it back on itself to make a loop?

I was thinking that I could bolt the cable to itself using very small U-shaped clamps, which would have the added benefit of pedal position adjustment.

There is the engine heat to consider, as well as the potential for some bonehead to spill water out when filling up the coolant. I think a suitable debris shield would probably be very easy to make for that location, though.

What did you do for the turbo oil line? I was planning on having one made from my GT-15 line, but found it won't thread in. I'm a little hesitant to run it parallel to the manifold for fear of cooking the oil in the line. I'm also not thrilled about the idea of buying yet another $100 part for the swap :)

The swap has finally started with the arrival of rebuild parts. I'll be updating as work gets done at my website where I might have a little more room to catalog these things.

Feel free to critique— I want to rely on this build for travelling with my family. This isn't my first engine build, but I'm far from an expert, so tips and advice are very much appreciated.

I will have an EWB for a TDI swap here in a few weeks, but I'm not sure that the mounting is the same. ETKA seems to suggest that the 02b EWB uses some kind of pendulum mount http://www.vagcat.com/epc/cat/vw/TR/2002/230/51/2906012/ whereas the stock 02b CHP something else http://www.vagcat.com/epc/cat/vw/TR/1993/117/51/1189125/ but I'm not sure I'm reading it right.

Can anyone confirm that is a difference in mounting the tranny, and if it's the only one? Stock shift shafts should bolt up?
